The EPS liner is the specification that separates a safety helmet from a hard hat, and it is a genuine engineering difference. A traditional hard hat protects by suspension: the shell deflects the blow and the webbing stretches, absorbing energy over distance. EPS — expanded polystyrene — is the foam used in climbing and cycling helmets, and it works by crushing. It absorbs energy by permanently deforming, which handles impacts a suspension alone does not, particularly off-centre and lateral ones.

The consequence is important and rarely stated: an EPS liner is single-use. A helmet that has taken a real impact has crushed foam and must be replaced, even if the shell looks fine. A hard hat's suspension gives some visual warning; crushed EPS may not.

The PC + ABS shell blends polycarbonate's impact resistance with ABS's stiffness.
